Why Ducts Are Round: The Fluid Dynamics of Moving Air

A duct is a river for air, and like any channel, its shape governs how easily the flow moves through it. The preference for round ducts, the penalty for flattened rectangular ones, and the whole practice of sizing by velocity come from the physics of fluids sliding past surfaces — a subject with more depth than a sheet-metal tube suggests.

Air Is a Fluid

Though invisible, air behaves as a fluid, and moving it through a duct obeys the same principles as water in a pipe. Push it too fast through too small a channel and resistance climbs, the flow grows turbulent, and energy is lost to friction and noise. Duct design is fundamentally an exercise in giving a fluid a smooth, low-resistance path.

The Virtue of the Circle

Round ducts are prized because a circle encloses the most cross-sectional area for the least perimeter. Since friction happens where air rubs against the duct wall, minimizing wall surface per unit of flow minimizes resistance. A rectangular duct carrying the same air has more wall in contact with the flow, and a flattened, high-aspect-ratio duct is worse still — more surface, more friction, more lost pressure.

The Boundary Layer

Right at the duct wall, air clings and slows almost to a standstill — a thin, slow-moving boundary layer — while the core of the flow moves fastest. This drag at the wall is the source of friction loss, and it is why the ratio of wall surface to flow area matters so much. The more of the air that runs near a wall, the more the whole flow is held back.

Velocity as the Design Lever

Sizing a duct by velocity balances two costs. Too large a duct wastes material and space; too small a duct forces air to high speed, spiking resistance and generating the whistle of turbulent flow.
