Safety factor expresses how much margin exists between a material's yield strength and the actual stress it experiences in service - a fundamental concept in mechanical design.

Safety Factor = Material Yield Strength / Applied Stress

Example

Yield strength of 250 (MPa or any consistent unit), applied stress of 80:

Safety Factor = 250/80 = 3.125 (generous margin)

Why Appropriate Factors Vary So Much

Aerospace structures often use safety factors as low as 1.2-1.5, driven by extreme weight sensitivity and offset by rigorous testing and certification requirements - while consumer products or applications with more variable or poorly characterized loading commonly use safety factors of 3-10 or higher, since less certainty about actual operating loads demands more conservative margin.
