A Weld Is Never Just the Filler Wire

Quoting a welding job on material cost alone consistently underbids the actual job, because labor time dwarfs consumable cost on most welds. Getting an accurate number means adding up weld time, labor rate, shielding gas, consumable cost, and shop overhead together — not estimating from any single piece of it.

The Formula

Weld Time = Weld Length / Weld Speed
Labor Cost = Weld Time × Labor Rate
Gas Cost = Weld Time × Gas Cost per Hour
Material Cost = (Weld Length / 12) × Consumable Cost per Foot
Total Cost = (Labor + Gas + Material) × (1 + Overhead % / 100)

Worked Example

A 48-inch weld run at 8 inches per minute, $35/hr labor, $2.50/ft consumables, $4/hr shielding gas, and 15% shop overhead:

Notice consumable material cost ($10.00) outweighs labor ($3.50) in this particular example — the balance shifts entirely based on weld speed and labor rate, which is why blanket cost rules of thumb don't transfer well between jobs.
