What a Die Actually Is

A die-cut is made not by tracing a shape with a moving blade but by pressing the material against a fixed cutting tool shaped like the outline you want. The classic form is the steel rule die: a thin, sharp strip of steel bent into the desired shape and mounted on a backing, exactly like a giant, precise cookie cutter. Press it into the sheet under force and it slices the whole outline at once. One stroke, one shape, however intricate.

Why the Gap Between Pieces

Because the die stamps a whole outline in one press, adjacent stickers must not overlap the path of the blade, or the die for one piece would bite into its neighbor, tearing edges or misregistering. The small gap the calculator inserts is the safe corridor the cutting rule needs, room for the steel edge to come down cleanly between designs without touching the piece next door. Pack stickers too tightly and the die has nowhere to land; the gap is the physical clearance the tool demands.

The Kiss-Cut Trick

Stickers reveal a refinement unique to layered materials: the die can be set to cut only partway. A "kiss-cut" slices through the printed sticker layer but leaves the backing paper beneath intact, so the sticker peels away while the backing sheet stays whole, the familiar sticker-on-a-sheet you peel at the corner. A "through-cut" goes all the way, separating the sticker and its backing into a free individual piece. The same die technology, at two depths, produces two very different products, controlled precisely by how far the steel rule is allowed to press.

The Economics of the Tool

Making the die is the expensive, one-time step, bending and mounting the steel rule to the exact custom shape. Once it exists, each stamp is fast and cheap, which is why die-cutting favors runs large enough to amortize the tool. This is the same fixed-plus-variable logic as any print run: the die is a setup cost, and the more pieces you stamp, the less that tooling adds to each.
